KiCad 8 vs Altium Designer: Enterprise Multi-Layer PCB Migration, S-Expression Schema, and Differential Pair Tuning

For electronics design teams evaluating Total Cost of Ownership (TCO) against Altium's escalating annual subscription fees, migrating to KiCad 8 has transitioned from an open-source experiment to a viable enterprise strategy.

However, moving enterprise multi-layer designs (6 to 12 layers) requires understanding architectural differences in file formatting, constraint rule management, and high-speed differential pair routing.

1. Data Sovereignty: S-Expressions vs. Proprietary Binary OLE Containers

One of KiCad's greatest structural advantages is its storage architecture:

  • Altium Designer: Stores schematics (.SchDoc) and layouts (.PcbDoc) in proprietary binary Compound Document / OLE containers. Git cannot meaningfully diff or merge these files; two hardware engineers editing the same sheet produce unresolvable merge conflicts.
  • KiCad 8: Uses transparent, human-readable Lisp S-Expressions (.kicad_sch, .kicad_pcb). Every footprint position, net connection, and via coordinate is tracked as plain text, enabling automated Python CI/CD linting and clean Git branch merging.

2. High-Speed Differential Pair Routing & Skew Tuning

In KiCad 8's layout editor (Pcbnew), high-speed differential pair routing matches commercial capabilities:

  1. Interactive Push-and-Shove Router: Handles dense BGA fanouts with configurable clearance violation shove modes.
  2. Length & Skew Tuning: Pressing Route -> Tune Differential Pair Length (or hotkey 7) enables real-time serpentine meander insertion with defined target delay limits (targeting $< 0.15\text{ mm}$ intra-pair skew on gigabit Ethernet and USB 3.0 lines).
  3. Solder Mask Compensation: Ensure you account for the $2\Omega \sim 3.5\Omega$ impedance drop caused by LPI solder mask dielectric loading.

3. Practical Migration Workflow

  1. Use KiCad's built-in Altium Importer (File -> Import Non-KiCad Project -> Altium PCB Project).
  2. Run a full Design Rule Check (DRC) immediately: pay special attention to plane clearance polygons and teardrop connections.
  3. Review your layer stackup and trace impedance profiles with the Multi-Layer PCB Impedance Profile Stackup Guide.
